I will try and be simple but an older looking face with big humanistic strokes will look smaller than helvetica at the same type size. You measure from the top of the highest ascender to the lowest descender. To measure the size of type you sill need you will need to know how type is measured. Sorry to ramble on, but I did all this a while back making reproduction decals for restorations I did and it may help you out. At that point you can use your Illustrator skills to make files for Gary to work on, and you'll have kickass decals. Once you have a definite brand and are anticipating numbers, it pays to go to higher quality. Still, if you have Illustrator and enjoy it, you'll learn a lot about the program and get some results.

I also experienced problems with registration from my printer. The vinyl is thicker and harder to cover with clearcoat, and unless your printer uses spot colors throughout there will be dots of cmyk to make up each color. The results of going this route aren't too bad, but it's expensive per unit and the quality is nowhere near the quality SSink will give you. He was able to read my Illustrator files and work on them to create the cutting layer and trapping to make it work.

When I did this, my shop used a dedicated program for his industry that was pc based. I'm assuming here, but I think we're talking about getting vinyl printed, and not making masks for spraying. If you're going to have vinyl printed by a print shop, they will usually have to translate your Illustrator file into whatever they use to run their machines. With Illustrator you can change your fonts into outline and do anything with any line edge. Illustrator is vector based and scalable with quality, Photoshop is bitmapped and pixel based. If you have access to Photoshop, you likely have access to Illustrator since they are both usually bundled in the Creative Suite by Adobe.
